Just a thought bubble at the moment, but wondering if anybody has replaced their steel factory door skins with aluminum.

I'm in the process of doing some major rust repairs to one of my Gremlin doors and will probably need to replace the skin at some stage as it has already been very badly repaired in the past. Thinking making some aluminum skins won't be anymore difficult than making steel ones, they can be bonded onto the steel frames and might offer some weight savings. Thoughts on thickness?

As you can see, somebody has already installed some aluminum patches.

If you did I would use some 5083 alloy that they use on boats in your end of the World.

Why not just make some fiberglass skins and bond them on? Your fellow countryman Bill Pierson offers many great videos on how to make just about anything one would need on a car cheap and easy.

Canadian Craig Colburn does some fantastic carbon fiber door skins and has some of the best videos in the World making parts for his car.

I am a fan of Bill's YouTube videos, just seems like a lot of work. The Gremlin door skin is pretty simple, all straight lines and curves, so it should be pretty easy to make a new sheet metal skin in either aluminum or steel. I'd probably need to re-skin the door first before I could take a mold off it anyway

Look at what happens when steel and aluminum are together. There is a reason all the new aluminum trucks are isolated from the steel frame.

The epoxy he would use to bond the skin to the frame would isolate the issue. One layer of fiberglass will also isolate the issue.

I have the same issue with carbon fiber and aluminum they don't play well together. So when make aluminum blocks for hood hinges you have to wrap them with a couple layers of fiberglass cloth before you can embed them into the carbon fiber.

I was told that one reason there are so few early Aston Martins left is because they had an aluminum body on a steel chassis with a common chassis earth. They didn`t understand electrolysis.
