I thought I might get a quick answer here, the output stud on the back of my 100a alternator is just a couple of mm's from a boss on the block (360), just above the oil filter.  I cant get a piece of box cardboard between the two.  I shouldnt have to worry about an arc occurring there, should I?  Dont I need like 300V for that to happen?  If it matters its a internally regulated Powermaster with a Motorola front case section so it fits the stock brackets (more or less).

No chance of an arc.

IF there's an arc, you have other problems and have likely blown the alternator through the event that caused the arc, not the arc itself.

My thought is - gee, if he loosens the bolts to change the belt or tighten it, etc. - then sparks could fly depending on how things line up.
300 volts won't jump such a gap, but swinging that alternator out or in, or moving it with a loose mounting bolt could close that gap up.
So maybe disconnect the battery when doing work on the belts?

Naw, that wasnt it. The battery has to be out of the car to drop the alternator in from the top anyway.  I was thinking about when its running down the road and putting out power.  Its in place and the belts are tight, I just discovered the proximity when I tried to put a box wrench on it.  I was also looking at if the depth and diameter of the alt. would mean I could not change out the oil filter mount with the adapter and run one of the FL1A's on it.  I havent made that change and dont know if the filter diameters change.  I already had to ditch the bell oil pressure sensor that I had for the alt to fit.

I would not have any warm fuzzes. Is there room to shim the alternator out enough to put a vinyl screw protector on it? Rotate the alternator halves so the stud is in a more favorable location?

This all depends on belt alignment, but that does have some forgiveness. A shorted battery lead has very little in way of forgiveness and you may not be the next person changing a belt.

I already had an alignment problem.  it only 50 miles before a brand new belt was chewed through.  The alt.  Had this deep V pulley that the alternator shop guy said looked like it came off a tractor, so it had to go.  I havent had a chance to drive it with the new pulley yet.

I can clock it (again)  spun the back once 90 already to get the sensing and idiot light plug off the block face, I just didnt notice how close the stud was to the block until this time when a tried a ratchet wrench I just got for my B day.  Guess its always been close.   Prob. take a grinder after it next time it comes out.
